(That's the best subject line I could come up with.)
I know, everybody even remotely familiar with the show knows that they watch these movies over and over and over again. And they do a pretty good job of acting like they are seeing it for the first time. But sometimes, they will slip up and do something that's way off in the timing of the movie.
In 'Final Sacrifice', Servo hums the "Rowsdower saves us......" tune early in the movie, before that music is played.
In 'Merlin's Shop Of Mystical Wonders', as soon as Merlin is first shown in the movie, Servo says "Where is that Great Clips coupon?"in Merlin's voice. However, Merlin hasn't spoken yet, so Servo shouldn't know what Merlin sounds like.
Any others?

Crow starts to say "Spider-skank, Spider-skank" before the woman lowers herself down using a rope in Space Mutiny. You can hear him start to say the S and hold it waiting for the scene to start.

When Forrest and I interviewed Josh, the reason I asked him if they started to pre-view the movies instead of improvising during the KTMA season, was because the riffing grew stronger as the show progressed.
But also because in "Legend of the Dinosaur", there's a scene with the 2 characters on an island and Servo says something like... "They're probably looking for a crazy old guy"
and a few moments later there he is. A crazy old guy! It was pretty obvious that the improv phase of the show had gone out the window.

Mentioned in the ACEG: In Earth vs. The Spider, the janitor character is in a host segment...before being introduced in the movie.
In Teenagers from Outer Space, in the Reel to Real segment, the "Reel" parts about being allowed to board at the kindly old gentlemen's place with his daughter until you can get a job, and the drunk guy on the coach parts have not happened yet when they do the segment.

The biggest one of all:
When Ator is in the cave where Mila is about to be sacrificed, Joel says "BOO!" and Ator turns his head right afterwards.

I thought of another good one-
In "Track Of The Moon Beast", when The Band That Played California Lady is singing California Lady, there's a piece at the end that goes like this:
Song: "...my California lady" Servo: "Who?" Song: "...my California lady" Servo: "Oooh..." Crow: "What was that?" Song: "...my California lady" Mike: "One more time!" Song: "...my California lady"

I always felt somewhat cheated when they made it so painfully obvious that they had viewed the film mulitiple times before (even though that is precisely what they had done). The show worked best (for me, anyway) when it appeared improvised. Probably the most irritating example of this, to me, was in "This Island Earth," when Exeter is about to be attacked by a Mu-tant on the planet Metaluna, and though we can't see the monster yet and don't know that it's going to sneak up behind Exeter, Mike says (something along these lines), "Yep, absolutely nothing is going to happen to me now!" Also in "The Final Sacrifice," Mike and the 'bots refer to the hooded guys chasing Troy through the streets as "cult members," although we do not know yet that these tough guys are part of a cult.

That seems more like an editing error to me. I think they mixed up that host segment with the one where they make fun of Gary's dance auditions.

Funny, I didn't see the spider web thing as TOO much of a leap...Mike had already watched 80+ movies with the Bots (they'd watched another 100+ with Joel) and...well, these movies are all pretty predictable (if there's an insect in the film, chances are it's BIG)... Well, I didn't even make the connection with the doctor until now, really. I knew nothing about the film except that there were spiders in it...and I knew that they would be big.
How about that whole "Joey the Lemur" fiasco?

There was an episode from the Comedy Central era with Mike. It was season six or seven where a car, I think, slid into a wall followed by a brief moment of silence. Just before the explosion the brains sound off with a Road Runner style "meep-meep," then [glow=red,2,300]BOOM[/glow] Cheating a bit? Maybe, but it was perfectly timed and funny.
